3D-printed leg brace with an automatic knee lock

A leg brace designed and 3D-printed to the patient's measurements, with a knee joint that locks automatically when the leg is fully straight so the patient can stand and walk with confidence, and unlocks by hand to sit down.

The problem

Ready-made braces come in generic sizes, are heavy and expensive, and most are imported. A patient who needs full stabilization ends up with a brace that doesn't fit their body, abandons it, and goes back to the wheelchair.

How it works

  1. MeasurementTaking the limb's measurements and defining the required range of motion.
  2. DesignModeling the brace and joint to the patient's measurements.
  3. PrintingPrinting the parts in a durable material and assembling the joint.
  4. TestingTrying the brace on the patient and adjusting pressure points and range of motion.

Project features

  • Designed to the patient's own measurements, not a generic size; measuring and design are part of the project.
  • A lock that engages automatically at full knee extension, which the patient releases by hand to sit down.
  • Lightweight thanks to 3D printing, compared with metal braces.
  • Adjustable and reproducible: the design is digital and reprinted when changed.

Expected challenges

These are the main obstacles to expect during the build, laid out clearly so you know them before you start.

  • ⚠ This is an educational project; medical braces are prescribed and fitted under the supervision of a prosthetics specialist.
  • Poorly distributed pressure points cause sores — the most serious brace problem.
  • Printed materials are weaker than metal, and the joint is the first part to break.
  • Every adjustment needs a new print and fitting, which makes the development cycle slow.

The consultation gives you a solution for each one.
